The Problem
A battery post or a bus bar stud usually ends up with more than one ring terminal on it — the main feed to the distribution panel, plus a bilge pump, a charger, an electronics feed. It's tempting to treat the stud as a common point where order doesn't matter, since everything on it is electrically connected anyway.
It isn't, and the reason is where the current physically flows. Current entering the stack has to pass through every terminal between it and the stud. A 5-amp accessory terminal sitting underneath a 60-amp main cable isn't carrying 5 amps — it's carrying its own 5 plus the 60 passing through it to get to the base. That terminal is rated for 5. It heats, its contact resistance climbs, which makes it heat further, and the failure is a hot joint at a battery post.
The Technique
- Biggest at the bottom. Land the largest-gauge cable directly on the base of the stud, then work up in descending size, smallest terminal on top. Every terminal then carries only its own load plus smaller ones.
- Four terminals maximum per stud. Past that the stack gets tall, the nut engages fewer threads, and the clamping force that makes each joint conduct gets spread across too many interfaces. Add a bus bar rather than a fifth ring.
- Nothing non-conductive between conductors. No stainless washers, no lock washers, no star washers stacked between ring terminals. Stainless is a comparatively poor conductor, and putting one in the middle of the stack puts it in the current path.
- If you want a washer and a lock washer, they go on top of the whole stack, under the nut, where their job is clamping force rather than conduction.
- Tighten to the terminal's spec, not to feel. Over-torquing a battery post distorts it; under-torquing leaves a joint that passes a tug test and heats under load.
Pro tip: Once the stack is built and torqued, run the loads and feel the terminals. A correctly made joint runs at ambient. Any terminal noticeably warmer than the cable attached to it is telling you the joint is resistive, and it will only get worse — that's the check worth doing before you close the battery box.
Pro tip: If the stack is getting deep, the answer is almost always a bus bar rather than clever ordering. Landing one heavy cable on the battery and distributing from a bar puts every accessory on its own stud, which sidesteps the whole ordering problem and makes later changes a one-terminal job.
Safety note: Disconnect the negative first and reconnect it last, and take off rings and a metal watch before reaching into a battery compartment — a wrench bridging a battery terminal to the boat's structure will weld itself in place and can burst the battery. Lead-acid batteries vent hydrogen, so ventilate before working and keep sparks out of the space. Undersized or badly terminated DC wiring is a leading cause of boat fires; if a circuit's current rating is something you're guessing at, that's the point to get it checked.
